Tonneau Cover

Injection/compression molding was used to produce this lightweight (65 lb), thin-wall lockable tonneau cover, allowing a much smaller press to be used. Once molded, top and bottom halves, reinforcement bars and assembly clips are added and the two halves are vibration welded. One of industry's largest high-frequency vibration-welding machines is used to bond up to 70 in.2 of welded surface. The PP grade used was specifically formulated to reduce warpage and facilitate proper welding/assembly.

Bumper Core with EPS/PE

This fully recyclable, EPP/PS interpolymer foam bead material is processed via expandable resin shape molding in conventional steam chests to provide superior tensile strength, thermal insulation, shock absorption, and chemical resistance at a 20% weight and cost savings over conventional EPP foam bead. The process allows insert molding of metal components, and can produce dual-density moldings with ribs to improve energy absorption.

Radiator End Tank with Renewable Material

EP Bio-Based Polyester Polymer

This is the first use of polytrimethylene terephthalate (PTT), an entirely new thermoplastic polyester, which also happens to be bio-based.  This high-temperature thermoplastic polyester delivers improved performance (vs. PBT and PET), including higher stiffness and strength, and higher use temperature but lower melt temperature at a lower specific gravity.  Despite the fact that it contains 45% glass, it provides excellent surface finish, allowing elimination of a paint operation and the VOCs and costs associated with painting.  In addition, its bio-based content provides for CO2 reduction and a more sustainable solution.

A two-component doorstep molding has been reduced to a single component by using a mirror-finish paint film lamination. The in-mold decorated film is laminated to the TPO sheet material prior to forming, providing a brushed chrome finish.
