Two-Cavity Fender


This program represents the first use of 2-cavity injection molding to produce an unreinforced MPPO / PA fender.  In turn, this reduces tooling investment and cuts per-part cycle time by 50%.  The part, which is 50% lighter than steel and cuts CO2 emissions by 40% in a full LCA analysis, features integrated brackets and offers excellent HIC capabilities without need for additional crush brackets.  It is OEM paint-line compatible for electrostatic painting (thanks to a conductive filler).

Front Grille Molding

This is the first use of the Vacuum Injection Compression (VIC) process to produce such a part. The process provided the ability to pre-form, inject, and compression mold a Class A part edge-wrapped with a decorative film in a single-step process.  Use of VIC eliminated the need for performing, requires no major trimming, and reduces the need for part handling, auxiliary equipment, additional labor, floor space, and the need for paint.

Fender with Pedestrian Head-Impact Absorber


This front fender features special energy-absorbing structures that help protect pedestrian head-impact in the event of collision.  Such a structure is usually made of steel and assembled separately between the side member and the fender, but has been integrated in the fender design in this instance.  Despite the injection-molded part’s thin part wall and deeply shaped design, it maintains precise gap and flush management.  By eliminating steel, 3 kg of weight was saved.
